Rock wool is typically made by melting volcanic rocks like basalt at high temperatures and converting them into fibers.

1. Raw Material Preparation and Melting

• Raw Material Silos and Feeding System: The basalt, coke, and other additives (slag, limestone, etc.) to be used in production are stored. Automatic belt conveyors or buckets transport the material to the melting furnace.

• Cupola Furnace or Electric Furnace: This is the main unit where the raw materials are melted at around 1400°C to form a liquid melt (lava). While cupola furnaces operate with coke, electric furnaces can also be used in modern facilities for energy efficiency.

2. Fiber Formation (Lava Spinning)

This stage is the critical step where the liquid melt is converted into fibers.

• Spinning Machine: The molten rock is poured onto high-speed rotating disks or cylinders that typically operate with centrifugal force. This motion transforms the melt into very fine fibers. This process is similar to making a type of "cotton candy."

• Binder and Oil Spraying System: While the fibers are moved by air flow, a phenolic resin based binder and an oil (mineral oil) that reduces dust and provides water repellency are sprayed on them.

3. Mat Formation and Pre-Shaping

• Collection Chamber & Conveyor: The sprayed fibers fall onto a conveyor belt and form a loose, scattered mat.

• Pendulum Lay-down Machine: It evenly spreads the fibers mixed with the binder onto the conveyor belt in a specific pattern and thickness with swinging movements.

4. Curing and Densification

• Compressor/Forming Machine: The mat is lightly pressed to reach the desired density and thickness.

• Curing Oven: The pressed mat is heated with hot air for the binder to harden (polymerization). This oven is usually around 200-250°C and gives the rock wool its final strength and shape.

5. Final Processing and Packaging

• Cooling Section: The sheets coming out of the oven are cooled before cutting.

• Cutting Machine: The hardened rock wool sheets or mats are cut to the desired sizes (e.g., 60x120 cm) with precision knives or saws.
